Cycle Counting
Cycle counting is a perpetual inventory audit method in which a small, defined subset of inventory is physically counted on a recurring schedule, rather than shutting down operations for a full physical inventory. It validates on-hand inventory by comparing physical counts to system records, reconciling variances, and updating records to improve inventory accuracy while minimizing disruption to receiving, picking, production, and shipping.
In a manufacturing shop floor or warehouse, cycle counting runs as a rolling audit. The WMS or ERP generates count work by item, bin, location, or ABC class, and operators count only designated locations during normal operations or controlled windows. On a plant floor, this supports raw material tracking by confirming that what the ERP shows in a staging lane, supermarket rack, line-side kanban location, or warehouse bin is actually present before replenishment, issue-to-production, or shipment. The workflow includes create count, perform count, investigate differences, adjust records, and repeat. This is especially useful when materials move frequently, because counts can align to high-value items, fast movers, critical components, or problem locations. By keeping records synchronized with physical stock throughout the year, cycle counting reduces the risk that a work order is released against inventory that is theoretically available but physically missing, avoiding shortages discovered only after production has started.
