Process Capability

Process capability is a statistical measure of how well a stable, in-control process can produce output within specified limits, using indices such as Cp and Cpk to compare specification width to natural process variation. It answers whether the process can consistently meet the required tolerance band, not merely whether a batch passed inspection.

Industrial Context & Application

On a shop floor, process capability verifies whether a critical characteristic, such as cut length, torque, fill weight, moisture content, gauge thickness, or label placement, remains inside customer or internal specification limits over time. In receiving and material handling, the same logic applies to measurable outputs like count accuracy, put-away latency, cycle-count error rate, lot-weight consistency, barcode scan success, and replenishment lead time. The key requirement is statistical control; unstable processes produce misleading indices. Cp measures potential capability by comparing specification width to six standard deviations, while Cpk penalizes off-center operation by using the distance to the nearer specification limit. Short-term studies suit controlled sub-groups, while long-term performance indices capture variation across shifts and batches. A fill station holding pack weights within tolerance, or a staging area keeping lot-identification errors near zero, uses this approach to sustain traceability and service requirements.

Common Pitfalls & Failures
  • ⚠️Misleading indices on an unstable line: If a process has special-cause variation, changeovers, or recurring faults, Cp/Cpk can look acceptable while output still fails, because the validity of the index depends on statistical control.
  • ⚠️Capability mistaken for inspection yield: Passing final QC proves only that the batch met limits, not that the process distribution can stay inside them repeatedly; capability is about ongoing conformance, not a one-time pass/fail result.
  • ⚠️Overlooking centering and gage quality: A process can have a good Cp yet poor Cpk when the mean drifts toward one limit, and poor measurement repeatability inflates variation, distorting the true capability result.
Technical FAQs
What does Cp quantify in process capability analysis?

Cp quantifies the potential capability of a centered process by comparing the specification width (USL - LSL) to the process spread, 6σ.

What does Cpk add beyond Cp?

Cpk accounts for process centering by using the distance from the process mean to the nearest specification limit, so it reflects the risk on the worse side of the tolerance band.

Why is capability analysis useful for inventory and material-handling systems?

It converts recurring operational outputs, such as fill weight, count accuracy, replenishment lead time, or barcode scan success, into a measurable, spec-based view of whether the process can sustain service and traceability requirements.
