Purpose

To establish a repeatable, safe procedure for replacing failed high bay LED light fixtures in an industrial plant with overhead heights up to 40 ft (12 m). The procedure minimizes downtime, ensures electrical isolation, and eliminates fall hazards through proper scissor lift operation and lockout/tagout compliance.

Scope

Applies to maintenance electricians and industrial mechanics performing retrofits or emergency replacements of LED high bay fixtures (100–400 W) in plant environments including assembly lines, warehouses, and machine shops. Excludes work on live circuits above 347 V phase-to-ground and operations requiring scaffolding or boom lifts. All personnel must hold current aerial lift and electrical safety certifications.

Safety Precautions
  • LOTOLockout/tagout the lighting circuit breaker at the panel. Verify zero voltage at the fixture with a multimeter before touching any conductors. A second qualified person must confirm isolation.
  • PPEWear ANSI Z87.1 safety glasses, Class E hard hat, full-body harness with lanyard attached to the scissor lift's designated anchor point, and rubber insulating gloves (rated for the line voltage).
  • FALLNever climb the guardrails or sit on the edge of the scissor lift platform. Keep both feet on the deck. Lower the lift fully before exiting.
  • BARREstablish a drop zone barricade with cones and caution tape extending at least 3 m from the work area. No personnel shall pass underneath the raised lift.
  • LIFTPerform a pre-use inspection of the scissor lift per manufacturer guidelines. Verify battery charge, hydraulic fluid, control responsiveness, and emergency stop function. Check for damaged guardrails or missing pins.
Required Tools & Materials
  • Scissor lift (e.g., Genie GS-3232, JLG 1930ES) with current annual inspection sticker
  • LED high bay fixture (wattage/lumen rating per site lighting plan)
  • Wire nuts (sized for 14–12 AWG) and electrical tape (rated 600 V)
  • Multimeter with voltage tester (CAT III / CAT IV rated)
  • Lockout/tagout kit (red lock, hasp, danger tag, and write‑on tag)
  • Full-body harness and lanyard (ANSI Z359.1)
  • Torque screwdriver (calibrated, range 1–3 N·m)
  • Rope or lifting strap (capacity ≥ 50 kg)
  • Safety cones, warning signs, and barrier tape
  • Ladder (platform height ≤ 3 m, for low areas only)

Procedure: Step-by-Step
1 Conduct a pre‑use inspection of the scissor lift: check battery charge, hydraulic fluid level, controls, emergency stop, guardrails, and wheel chocks. Verify the lift's rated capacity exceeds the fixture weight by at least 1.5×. Do not proceed if any defect is found.
2 Set up a traffic control zone below the work area. Place cones and warning signs at least 3 m from the drop zone. Ensure no personnel or combustible materials are under the lift.
3 Perform lockout/tagout on the lighting circuit breaker at the distribution panel. Attach a red lock with a hasp, write your name, date, and reason on the danger tag. Verify zero voltage at the fixture's junction box using a multimeter (test L–N, L–G, N–G).
4 Raise the scissor lift to a working height approximately 0.5–1 m below the fixture. Engage the stabilizers (if equipped) and set the parking brake. Secure your harness lanyard to the lift’s designated anchor point.
5 Open the junction box cover of the existing fixture. Re‑verify zero voltage with a non‑contact voltage tester. Disconnect the wires: label line (L), neutral (N), and ground (G) with tape markers. Cap each wire with a wire nut to prevent shorts.
6 Remove the mounting bolts or screws securing the old fixture to the structural member (typically ¼–⅜″ lag bolts). Carefully lower the fixture by hand or pass it to a ground assistant via a rope/strap. Do not drop – LED fixtures contain glass and electronics.
7 Prepare the new LED fixture: remove packaging, attach the mounting bracket (if separate), and route the pigtail wires through the bracket. Lift the fixture to working height using a lifting strap and an assistant on the ground, or by hand if weight ≤ 15 kg.
8 Connect the fixture wires to the building wiring: match L/L, N/N, G/G using wire nuts. Torque the connections to the manufacturer specification (typically 1.7–2.0 N·m). Wrap each nut with electrical tape. Secure all wires inside the junction box with a cable clamp.
9 Mount the fixture to the structure using the provided fasteners. Torque bolts to spec (e.g., 15–20 N·m for M8). Ensure the fixture is level, not resting on adjacent conduit, and that the junction box cover is fully closed and gasketed.
10 Close the junction box cover. Remove the lockout/tagout (authorized person only). Re‑energize the circuit. Verify the LED illuminates and does not flicker. Use a multimeter to confirm voltage at the fixture terminals matches line voltage (e.g., 347 V or 480 V).
11 Lower the scissor lift fully, stow all equipment, remove traffic control barriers. Dispose of the old fixture per site waste management regulations (e‑waste recycling). Record the replacement in the maintenance log: date, fixture model/serial number, and confirmation of function.
