Material Overview & Common Uses

ER4043 is a general-purpose aluminum-silicon (AlSi5) filler alloy conforming to AWS A5.10 / ASME SFA-5.10. It contains approximately 5% silicon (4.5–6.0%) with balance aluminum, providing excellent fluidity, low melting point (~577–632°C), and good crack resistance. It is the most widely used aluminum filler wire in Canadian fabrication shops for MIG (GMAW) and TIG (GTAW) welding. Common applications include: welding of 6061, 6063, and 6005A extrusions for architectural railings, truck bodies, and marine components; repair and joining of aluminum castings (A356, 319); and dissimilar joints between 6xxx series and 5xxx series alloys where dilution control is critical. ER4043 is not recommended for high-strength structural welds requiring maximum ductility or anodized color match (use ER5356 instead). In Canadian shops, it is typically purchased in 1 lb (0.45 kg) spools for TIG and 4 lb (1.8 kg) or 12 lb (5.4 kg) spools for MIG, with common diameters of 0.035" (0.9 mm), 0.047" (1.2 mm), and 1/16" (1.6 mm).

Machinability, Tooling & Feeds

Common Defects & Quality Control

Defect Cause Mitigation
Porosity Moisture in wire surface or shielding gas. ER4043 is hygroscopic; hydrogen porosity appears as fine pinholes. Store wire in dry, heated cabinet (40–50°C) or use desiccant bag. Discard wire exposed >8 hours without re-sealing.
Cracking High restraint on high-magnesium alloys (5xxx series) or thick sections. Use stringer bead technique. Avoid excessive weaving. ER4043 offers good crack resistance overall.
Feedability Issues (Birdnesting / Burnback) Incorrect drive roll tension, worn liner, or incorrect contact tip size. Adjust tension. Use Teflon or nylon liner for aluminum. Use contact tip 0.005"–0.010" larger than wire diameter.
Cast and Helix Issues Erratic arc starts and poor tracking due to inconsistent wire cast or high helix. Measure cast per AWS A5.10: 10–20" for 0.047" wire. Helix should not exceed 1" per 10" of wire.
Surface Contamination Oil, grease, or drawing compounds on wire causing arc instability. Wipe wire with clean, lint-free cloth before use if residue is visible.

Storage, Handling & Racking Guidelines

  • Store ER4043 spools in a climate-controlled environment (15–25°C, <40% RH) to prevent moisture absorption.
  • Keep spools in their original vacuum-sealed foil bags until ready for use.
  • Once opened, reseal the bag with tape or transfer the spool to a sealed plastic container with desiccant.
  • Do not store spools on concrete floors or near open doors where condensation can form.
  • For MIG wire, use a wire feeder with a sealed hub and a felt wiper pad to remove any surface dust.
  • For TIG rods, store in a vertical tube rack to prevent bending; bent rods cause erratic filler addition.
  • Rotate stock using FIFO (first-in, first-out) and label each spool with the date of opening.
  • Discard any wire that shows visible oxidation (white or gray powder on the surface) or has been exposed to high humidity for more than 24 hours.
  • In Canadian winter conditions, allow spools to acclimate to shop temperature for 2–4 hours before opening to avoid condensation from cold-to-warm transition.
