Purpose

This procedure defines the steps to replenish Kanban bins in a warehouse environment. The goal is to ensure that every production-critical consumable is available when needed, without overstocking. By following this SOP, operators reduce stockouts, minimize downtime, and maintain a continuous flow of materials aligned with pull‑based inventory signals.

Scope

Applies to all warehouse and production floor personnel responsible for replenishing two‑bin Kanban systems, visual Kanban cards, or electronic bin signals. Covers everyday replenishment cycles including morning inspection, pulling from reserve stock, barcode scanning, and card rotation. Does not cover supplier Kanban loops or bulk pallet replenishment.

Safety Precautions
  • LIFTUse proper lifting technique (bend knees, keep back straight) when handling bins weighing more than 15 kg. For heavy loads, use a hand cart or pallet jack and always keep a clear line of sight.
  • PPEWear steel‑toed boots, cut‑resistant gloves, and high‑visibility vest. Safety glasses are required when handling poly‑bags or cutting shrink wrap.
  • CLUTNever block emergency exits, fire extinguishers, or electrical panels with replenishment carts or overflow bins.

Procedure: Step-by-Step
1 Walk the Kanban loop — Start at the first workstation and move sequentially. Visually inspect each Kanban bin. If the bin is at or below the red reorder line (or the signal card is visible), proceed to Step 2. Mark the bin as a replenishment candidate using a colored clip or flag.
2 Scan or record the signal — Using the barcode scanner, scan the bin label or the Kanban card. Confirm the part number, description, and replenishment quantity on the terminal. If the card is a physical two‑card system, remove the card and place it in the replenishment queue rack.
3 Pull reserve stock — Travel to the reserve storage location shown on the terminal or pick list. Retrieve the exact quantity listed (typically 1 bin full). Verify SKU, lot if applicable, and that parts are undamaged. Place the stock on your cart.
4 Refill the Kanban bin — Remove any remaining partial parts and combine with the new stock. Fill the bin to the maximum fill line. Return the bin to its designated location on the rack. If using a two‑bin system, swap the empty bin for the full one and move the empty to the cleaning/replenish area.
5 Update the inventory system — On your scanner or terminal, complete the replenishment transaction: confirm bin location, quantity added, and your operator ID. This updates the on‑hand quantity and resets the reorder point count.
6 Return signal cards and close loop — If using physical cards, move the replenishment card to the completed tray. For digital systems, ensure the alert is cleared. Walk the remaining route and verify no bins were missed.
