Forklift Overhead Guard Integrity Inspection
This standard operating procedure describes the systematic inspection of the overhead guard (rollover protective structure and falling object protective structure) on industrial forklifts. It covers visual assessment, structural measurements, compliance verification per CSA B335, and documentation requirements to ensure operator protection from overhead hazards.
The overhead guard (ROPS/FOPS) is the primary protection for a forklift operator against falling objects, tip-over impacts, and debris. A compromised guard can lead to catastrophic injury or fatality. This SOP defines a repeatable, measurable inspection process to identify cracks, corrosion, deformation, or loose fasteners before they become safety hazards. Consistent compliance with CSA B335 Section 4.12 ensures the guard retains its structural integrity throughout the forklift's service life.
Applies to all counterbalanced industrial forklifts (Class I–IV) equipped with an overhead guard operating in indoor or outdoor environments. Covers routine daily/weekly visual inspections and formal monthly structural audits. Excludes rough-terrain forklifts, order pickers where the operator platform elevates with the load, and machines with specialized aftermarket guards not certified to ANSI/ITSDF B56.1 or CSA B335.
- Perform complete lockout/tagout on the forklift before starting any inspection. Turn off the engine (or isolate the battery disconnect on electric models), remove the key, and chock the drive wheels. The forklift must be stable and immobile.
- Wear safety glasses (ANSI Z87.1), a hard hat (ANSI Z89.1), high-visibility vest, and steel-toe boots. Use cut-resistant gloves when handling any sharp edges or metal debris.
- Establish a 2-metre crash-exclusion zone around the forklift during inspection. Ensure no other personnel are underneath or near the overhead guard while you are checking structural components.
- If the forklift has been operating recently, allow a mandatory 15-minute cool-down period before touching the overhead guard assembly to avoid burns from hot metal surfaces.

- Rags and solvent-based degreaser for cleaning label areas
Park the forklift on a level, dry surface with forks fully lowered and the engine off. Chock both drive wheels. Apply the parking brake and remove the key. For electric forklifts, isolate the battery disconnect. Place a “DO NOT OPERATE” tag on the steering wheel.
From outside the operator compartment, examine the entire guard canopy, upright columns, cross-members, and weld joints. Use the flashlight to check for cracks, deformation, corrosion, or missing components. Document any debris or nesting materials that may have accumulated on the guard.
Verify all bolts, nuts, and pins at the guard-to-chassis mounting points are present and tight. If the OEM manual specifies a torque, use a calibrated torque wrench to check a minimum of three fasteners per mounting bracket. Record any missing or loose fasteners.
Locate the manufacturer’s identification plate on the guard. Verify it shows the forklift model, serial number, date of manufacture, and compliance with ANSI/ITSDF B56.1 or CSA B335. If the label is illegible, corroded, or missing, place a “DO NOT USE” tag and order a replacement label from the forklift OEM.
Using a straightedge and caliper, measure any dents, bends, or distortions in the guard. Any deflection greater than 1/2 inch (12.7 mm) in the roof panel or any upright member constitutes a failure. Any crack longer than 1 inch (25.4 mm) measured along the weld or base metal immediately fails the inspection. Photograph all damage with a scale reference.
Examine all metal surfaces for rust, pitting, or chemical attack. For painted surfaces, look for blistering or delamination. If the material thickness has been reduced by more than 10% (measured via UT gauge or visual pitting penetration), the guard must be replaced. Pay special attention to enclosed box sections and the roof panel edges.
From the operator’s seat (simulated with a seated technician), verify there is at least 2 inches (51 mm) of vertical clearance between the top of a hard hat worn by the operator and the underside of the guard in its lowest position. Ensure the guard does not contact the operator’s body during normal ingress/egress.
