Purpose

To establish a standardized process for the routine inspection, maintenance, and timely replacement of anti-fatigue ergonomic matting in warehouse work zones. This procedure ensures optimal worker comfort, reduces cumulative musculoskeletal strain, eliminates trip and slip hazards caused by worn or damaged matting, and extends the service life of the flooring investment through systematic condition monitoring.

Scope

This SOP applies to all anti-fatigue and ergonomic matting installed in warehouse aisles, packing stations, assembly lines, break areas, and any standing workstation within the facility. It covers visual inspection criteria, cleaning protocols, wear assessment using thickness and edge-curl measurements, replacement thresholds, cut-and-patch procedures for localized damage, and end-of-life disposal. This document does not cover initial mat selection, subfloor preparation, or installation of new matting systems beyond replacement of existing mats.

Safety Precautions
  • LOTOLockout/Tagout all powered equipment — forklifts, pallet jacks, order pickers — in the inspection zone before rolling, lifting, or cutting matting. Verify zero energy state with a live-dead-live test.
  • PPEWear cut-resistant gloves (ANSI A4 minimum) when handling matting with exposed edges, tears, or delaminated sections. Use steel-toed boots when moving heavy matting rolls exceeding 25 kg.
  • SLIPWet cleaning solutions on matting create immediate slip hazards. Post wet-floor warning signs at both ends of the aisle and allow the surface to dry completely — minimum 30 minutes — before reopening to foot or vehicle traffic.
  • LIFTUse team lifting or a mechanical lift aid for matting rolls heavier than 25 kg. Keep the load close to the body, bend at the knees, and avoid twisting during transport to prevent back injuries.

Procedure: Step-by-Step
1 Prepare the Work Area. Clear the inspection zone of all pallets, carts, obstructions, and loose debris. Place wet-floor warning signs at both ends of the aisle. Ensure the area is well-lit — use a portable light if overhead lighting is insufficient. Lockout/Tagout any powered equipment that cannot be moved out of the zone.
2 Perform a Full Visual Inspection. Walk the entire mat surface systematically. Look for tears, cuts, curling or lifted edges, delamination, compression set (flattening), discoloration from chemical exposure, and embedded debris. Mark any defects with chalk for later measurement. Take reference photos.
3 Measure Mat Thickness. Using a digital caliper or thickness gauge, measure mat thickness at five locations: 100 mm from each corner and at the geometric centre. Record each reading on the inspection log. Compare against the original specification. Replace the mat if the average thickness is below 70 % of the original specification.
4 Check Edge Curl and Flatness. Place a 1.2 m straightedge across each mat edge. Measure the gap between the straightedge and the mat surface. If the gap exceeds 6 mm at any point, the mat presents a trip hazard — trim, re-adhere, or replace the affected section immediately.
5 Test Slip Resistance. Conduct a wet and dry slip test using a tribometer or drag sled in accordance with ASTM D2047 or ANSI A1264.2. Record the coefficient of friction (CoF) for both conditions. Minimum acceptable CoF is 0.5 dry and 0.4 wet. Flag any mat that falls below these thresholds for replacement.
6 Clean the Mat Surface. Vacuum all loose debris and dust from the mat. Scrub the entire surface with a pH-neutral floor cleaner using a mop or auto-scrubber. Allow the mat to dry completely — minimum 30 minutes. Re-inspect the mat after cleaning; some defects (cracks, delamination) are only visible on a clean, dry surface.
7 Document All Findings. Record every measurement, photo reference, and observation on the standardized inspection form (paper or digital). Clearly mark matting that exceeds replacement thresholds. Note the date, inspector name, and zone location. Flag urgent hazards for immediate work order creation.
8 Mark and Cut Replacement Zones. Using a chalk line, snap cut lines around the damaged area — extend the cut 25 mm beyond visible damage into sound material. Cut along the chalk line with a sharp utility knife using a straightedge guide. Remove the damaged section and dispose of it in a disposal bag.
9 Install Replacement Matting. Clean the exposed subfloor thoroughly — remove all adhesive residue, dust, and moisture. Apply double-sided mat tape in a 300 mm grid pattern across the entire void. Lay the new matting section into place, ensuring a tight fit with no gaps. Roll the entire surface with a heavy roller (50 kg minimum) to achieve full adhesion.
10 Perform Final Inspection and Sign-Off. Verify that the replacement matting lies perfectly flat, all edges are beveled or tapered, and no trip points exist. Re-measure edge curl per Step 4 — must be under 6 mm. Complete the sign-off section of the inspection log. Return the area to service only after all warning signs are removed and the floor is dry and clear.
