Dado Width vs Panel Thickness Test

This procedure ensures that dado slots cut in panel processing are correctly sized for the specified panel thickness, guaranteeing a proper glue‑joint fit and preventing panel wobble or misalignment in finished assemblies.

Purpose

To establish a repeatable quality‑control method that verifies the fit of a dado slot relative to the actual thickness of production panels. The test ensures the slot width provides the correct clearance for glue application (0.008–0.015 in typical) and prevents either an interference fit that could split panels or a loose fit that causes joint failure. By using a calibrated feeler gauge set and a precision straightedge, the operator can objectively accept or reject tooling before large‑production runs.

Scope

Applies to all CNC router, shaper, and tenoner dado applications where a panel tenon or inserted panel is assembled into a groove. Every new tool (dado head, insert knives, or router bit) must be qualified using this test before first use and after any regrinding. The test is repeated every 50 cuts (or at shift change) during high‑volume production. This SOP covers tooling up to 1.5 in (38 mm) slot width and panel thicknesses from 0.1875 in (4.76 mm) to 1.125 in (28.6 mm).

Safety Precautions
  • LOTOLockout/Tagout the shaper or router before changing or inspecting the cutting tool. Remove the arbor nut only when the spindle is fully stopped and the main power is locked.
  • GUARDNever defeat safety guards or dust‑collection hoods during the test cut. Use a push stick or featherboard for feeding the test piece.
  • PPEWear safety glasses, hearing protection, and cut‑resistant gloves when handling test panels. Keep loose clothing away from rotating cutters.
  • CLAMPSecure the test piece with a dedicated clamping fixture or hold‑down jig. Never hold the test coupon by hand during the cut.
Required Tools & Materials
  • Feeler gauge set (0.001–0.020 in / 0.025–0.5 mm)
  • Precision straightedge (Grade B or better, 24 in / 600 mm)
  • Digital caliper (0.001 in / 0.01 mm resolution)
  • Panel sample coupon (6 in x 6 in from the same material batch)
  • Shop vacuum or compressed air — for cleaning dust from slot
  • Marking pencil or tape — for identifying accepted tooling
  • Dado Fit Sheet (DWG-DF-001) or digital equivalent

Procedure: Step-by-Step
1 Prepare the panel sample. Cut a 6 in x 6 in (150 mm x 150 mm) coupon from the same material run as the production panels. Deburr all edges. Using the digital caliper, measure the panel thickness at three distinct locations along one edge (top, middle, bottom) and record the average.
2 Set up the dado head. Install the specified diameter/width dado head on the shaper or router table. Follow the machine’s standard setup for arbor speed and feed rate. In a scrap piece of MDF or softwood, cut a test slot approximately 1/2 in (12 mm) deep. Clean the slot with compressed air.
3 Fit the panel coupon. Insert the clean coupon into the test slot without forcing. If the coupon slides in with zero resistance and no lateral play, proceed to Step 4. If it is too tight (must be hammered) or too loose (rattles), stop and adjust the dado width by changing shims or replacing the head. Repeat Step 2 until the coupon slides in under light finger pressure.
4 Check side clearance. Using the feeler gauge set, insert the thickest blade that fits freely between the panel edge and the slot sidewall at the opening of the slot. Check both ends of the slot. The gap must be ≤ 0.015 in (0.38 mm) for a sliding fit (panel tenon) or ≤ 0.005 in (0.13 mm) for a press fit (glue joint). Record the largest gap reading at either end.
5 Measure depth clearance. Place the precision straightedge across the slot opening (across the full width of the test piece). Use the depth rod of the digital caliper to measure from the reference surface of the straightedge to the bottom of the slot. Subtract the average panel thickness (from Step 1) from the measured slot depth. The difference (depth clearance) must be between 0.005 in (0.13 mm) and 0.020 in (0.51 mm) for glue allowance. Record the value.
6 Document and approve. Record all readings (panel thickness, side clearance, depth clearance) on the Dado Fit Sheet (DWG-DF-001). If any measurement is out of tolerance, regrind or replace the dado head and re‑test. Once all readings are within specified limits, mark the tooling with a green “PASS” tag or tape and sign off the sheet. The tool is now cleared for production.
