Pallet Racking Annual Structural Integrity Inspection

This procedure defines the systematic inspection of all pallet racking systems to detect structural damage, verify anchor bolt torque, assess upright plumbness, and ensure stored loads remain within rated capacity per ANSI/CSA standards.

Purpose

The purpose of the annual structural integrity inspection is to identify and document any damage, corrosion, deformation, or loosening of components that could compromise the racking system's load-carrying capacity. Early detection prevents catastrophic collapses, reduces injury risk to personnel, and maintains compliance with regulatory standards and insurance requirements.

Scope

This SOP applies to all pallet rack installations within the facility, including selective rack, drive-in rack, push-back rack, and cantilever rack. It covers upright columns, beams, row spacers, base plates, anchor bolts, safety clips, load capacity tags, and floor conditions. Excluded are pick modules and automated storage/retrieval systems which have separate inspection protocols.

Safety Precautions
  • LOTOLockout/tagout the entire racking bay – remove all personnel, power off any automated equipment, and post physical barriers to prevent forklift entry during inspection.
  • PPEMinimum PPE required: hard hat, steel-toe boots, high-visibility vest, safety glasses with side shields. When inspecting top beams or using aerial lifts, add full-body harness with lanyard tied off to an approved anchor point.
  • FALLIf any inspection step requires reaching beyond 1.5 m (5 ft) from the floor, use a scissor lift or a properly rated ladder/cage. Never climb on the racking itself.
  • LOADDo not stand or work directly beneath stored pallets. If a bay shows signs of instability, evacuate the area and call the supervisor immediately.

  • Inspection checklist form (per ANSI MH16.1 / CSA A344 template)
  • Digital camera or smartphone for photo documentation of damage
  • Calibrated torque wrench (1/2-in drive, 0–150 ft-lbs) with appropriate socket for anchor bolts
  • Plumb bob or digital level
  • Tape measure (25 ft minimum)
  • Flashlight with fresh batteries
  • High-visibility vest, hard hat, steel-toe boots, safety glasses
  • Fall protection harness and lanyard (if using lift equipment)
  • Red and yellow tags for damage marking
  • Rack manufacturer load capacity tags or structural drawings

Procedure: Step-by-Step
1 Lockout/tagout the inspection zone. Clear all personnel and equipment from the bay. Post warning signs. Ensure the floor is clean and unobstructed for anchor bolt access.
2 Walk down each aisle performing a visual inspection of all upright columns, beams, connectors, and safety clips. Look for bent, cracked, or twisted steel; missing or loose clips; impact damage (scrapes, dents); signs of corrosion. Document all findings with photos and location references.
3 Check plumbness of each upright column using a plumb bob or digital level. Measure at base, mid-height, and top. Flag any vertical deviation greater than 1/2 inch in a 10-foot section. Also confirm base plates sit flush on the floor without gaps.
4 Select a representative sample of anchor bolts (minimum 10% of all bolts per row). Verify torque using a calibrated torque wrench against the manufacturer's specification (typically 80–120 ft-lbs for 5/8-in wedge anchors). Record under-torqued bolts. If more than 20% are loose, schedule a full re-torque of the entire bay.
5 Inspect load capacity tags on each bay. Ensure they are present, legible, and match the current rack configuration. Compare actual stored loads against rated capacities using the inspection checklist. Flag any overloading or mixed pallet sizes that exceed beam span ratings. Remove non-compliant loads immediately.
6 Classify all damage as minor (cosmetic surface marks), moderate (reduces load capacity but not immediately critical), or severe (imminent failure risk). Apply red tags to severely damaged components and isolate the bay. Generate a repair work order with priority schedule. Update the racking inspection log.
7 Complete the inspection report form with date, inspector name, findings, photo references, and repair recommendations. Attach the repair work order documents. Obtain facility supervisor sign-off. File the report electronically and a hard copy per company records retention policy (minimum 3 years). Schedule the next annual inspection.
