Purpose

This standard operating procedure defines the process for establishing and maintaining minimum and maximum inventory levels for welding consumables — specifically MIG/TIG contact tips, ceramic and copper gas nozzles, liners, and diffusers. The objective is to prevent unplanned downtime due to stockouts, reduce expedited shipping costs, optimise cash flow by eliminating excess inventory, and standardise replenishment signals across shifts. When executed correctly, this SOP ensures that high-usage consumables are always available at the point of use without requiring manual counting or guesswork.

Scope

This SOP applies to all welding stations in fabrication, MRO, and production environments that use gas metal arc welding (GMAW/MIG) or gas tungsten arc welding (GTAW/TIG) processes. It covers consumable parts designated as “critical fast-moving” inventory items — those with a turnover velocity of at least 50 units per month or a value greater than $1,000 annual spend. The procedure is designed to be executed by inventory coordinators, purchasing clerks, or lead welders, and integrates with any inventory management system (including manual kanban cards).

Safety Precautions
  • LOTOApply lockout/tagout to any powered shelving systems or automated storage racks before accessing upper bins. Ensure no tools or sharp consumables are protruding from storage containers.
  • PPEWear cut-resistant gloves when handling contact tips and nozzle dip compounds. Use safety glasses when removing and sorting bulk consumables to avoid metal splinters.
  • FIREStore nozzle anti-spatter dip and other flammable liquids in approved safety cabinets. Keep containers away from welding booths and ignition sources.
  • LIFTUse proper lifting techniques for shipping boxes of consumables (max 23 kg per box according to CSA Z460). Request mechanical assistance for loads exceeding 50 kg.

Procedure: Step-by-Step
1 Identify all consumable SKUs — List every MIG/TIG consumable part number used on the shop floor, including contact tips (by diameter and wire type), gas nozzles (standard and tapered), liners, diffusers, and insulator sets. Group by welding process. Exclude slow-moving or obsolete items.
2 Gather lead time and usage data — For each SKU, record average lead time (in days) from supplier. Calculate average daily usage from the last 90 days of consumption. If data is unavailable, set a baseline using a 2-week manual count.
3 Calculate reorder point (min stock) — Reorder point = (average daily usage × lead time) + safety stock. Safety stock = (peak daily usage × lead time variability factor). For welding consumables, a variability factor of 1.5 is typical. Round up to nearest whole package quantity.
4 Set maximum stock level — Maximum stock = reorder point + target order quantity. Target order quantity should equal 4–6 weeks of anticipated usage, but never exceed 60 days of stock. Review with finance to limit inventory carrying cost.
5 Label storage bins with thresholds — Generate waterproof labels showing: SKU, description, min level, max level, and barcode. Attach to the front of each bin. For two-bin systems, place a kanban card on the second bin indicating reorder quantity.
6 Implement visual triggers and cycle counts — Assign a designated person (e.g., stock clerk) to perform weekly cycle counts of high-velocity items (A-class). Each bin must be checked against the label threshold. Replenish when inventory hits the red line or when a kanban card is pulled.
7 Monitor, adjust, and document — Once per quarter, review min/max levels against actual consumption. Adjust safety stock factors if lead times have shifted. Record every change in a change log with reason and approval. Archive previous versions for audit trail.
