Mandatory pre-operation inspection procedure for all manual and electric pallet jacks used in warehouse, distribution, and industrial environments. Operators shall complete this checklist every shift prior to first use to identify and document any mechanical deficiencies, hydraulic leaks, battery faults, or structural damage that could compromise safe operation.

Purpose

This standard operating procedure establishes a consistent, auditable daily inspection routine for both manual (hand-operated) and electric (powered) pallet jacks. The purpose is to detect and report damage, wear, or mechanical faults before the equipment is placed into service — reducing the risk of operator injury, load drops, and costly unplanned downtime. Compliance with this checklist supports adherence to CSA standard Z432 (Safeguarding of Machinery) and WorkSafeBC OHS regulatory requirements for material handling equipment.

Scope

This SOP applies to all manual pallet jacks (class III, type P) and electric pallet jacks (class I, type PC) operated within company facilities including warehouses, loading docks, stockrooms, and production areas. It covers daily pre-shift inspection only — not periodic maintenance, repair, or overhaul procedures. Operators, shift leads, and safety coordinators are responsible for execution and documentation. Any unit that fails a checkpoint shall be immediately removed from service and tagged for maintenance review.

Safety Precautions
  • LOTOLockout/tagout (LOTO) the electric pallet jack before opening battery compartments, inspecting electrical connections, or performing any touch-up lubrication on moving parts. Verify zero energy state before contact.
  • PPEWear CSA-approved safety footwear with steel toes, a hi-vis vest or coverall, and impact-resistant gloves during inspection. For electric units, use insulated gloves and safety glasses when handling battery terminals or checking electrolyte levels.
  • LOADNever perform the inspection with a load on the forks. Lower the forks completely to the floor, remove any pallet or material, and ensure the unit is on a level, dry surface with the parking brake engaged (electric units) or the tiller in the neutral/vertical position (manual units).
  • AREAKeep the inspection area clear of bystanders and traffic. Cone off or designate a 3-metre radius around the pallet jack. Ensure adequate overhead clearance for fork elevation testing (minimum 1.5 m above floor level).
Required Tools & Materials
  • Operator logbook or digital checklist (paper or tablet-based)
  • Pen or stylus for recording inspection results
  • Personal protective equipment: safety boots, hi-vis vest, impact-resistant gloves, insulated gloves (electric units), safety glasses
  • Flashlight or headlamp for inspecting undercarriage, wheels, and battery compartment
  • Manufacturer-specific operator manual for the pallet jack model under inspection
  • Hydraulic fluid (ISO VG 32 for most manual jacks) — for top-up if level is low
  • Battery charger and distilled water (for electric units with lead-acid batteries)
  • "Out of Service" lockout tag and padlock for any unit that fails inspection
  • Clean rag or shop towel for wiping gauges, dipsticks, and battery terminals

Procedure: Step-by-Step
1 Pre-Operation Visual Inspection: Walk around the pallet jack and inspect the frame, forks, and wheels for cracks, deformation, or excessive wear. Check that load wheels and steer wheels rotate freely and are free of embedded debris, string, or pallet splinters. Verify that all decals, safety labels, and the nameplate are legible and intact. On electric units, inspect the power cable for cuts, fraying, or pinch damage.
2 Load-Handling Verification: Without a load on the forks, raise the fork assembly to full elevation and lower it smoothly through the full range of motion. Listen for unusual noises — grinding, hissing, or binding. Confirm that the load backrest (if equipped) is securely mounted and free of distortion. On electric units, verify the lowering speed is within the manufacturer's specified range (typically 0.15–0.25 m/s for class I units).
3 Brake and Control Test (Electric Units Only): With the unit on level ground and no load, accelerate to walking speed then release the tiller handle — the emergency brake should engage and bring the unit to a controlled stop within 1.5 m. Test the horn, directional controller (forward/reverse thumb switch or twist grip), and speed control potentiometer. Each must respond without delay, sticking, or erratic behaviour.
4 Hydraulic System Check (Manual) / Battery Check (Electric): For manual jacks: inspect the hydraulic pump housing, release valve stem, and cylinder barrel for visible oil leaks. Remove the pump filler plug and check oil level — add ISO VG 32 fluid if required. For electric jacks: open the battery compartment and inspect terminals for corrosion, loose connections, or cracked cases. Check the charge indicator voltage (minimum 12.4 V for lead-acid, 48 V nominal for lithium). Top up distilled water if using flooded lead-acid cells.
5 Steering and Maneuverability Test: On a flat, unobstructed surface, drive the pallet jack in a straight line for 10 m and then execute a tight 90° turn in both directions. Confirm that steering is smooth, the tiller returns to neutral when released, and there is no excessive free play (maximum 2° rotational slack at the steering pivot). Document any tendency to drift, pull, or vibrate. For manual jacks, verify the steering handle moves freely without binding.
6 Post-Operation Parking and Documentation: Park the pallet jack in the designated storage zone with forks fully lowered and facing forward. On electric units, engage the parking brake and connect the charger if the voltage is below the recharge threshold. Complete the inspection log — record the unit ID, date, operator name, pass/fail status for each checkpoint, and any defect notes. If any checkpoint failed, attach a LOTO tag and submit a work order before the next shift begins.
