Purpose

To establish a standardized, safety-critical procedure for the safe charging and systematic inspection of lithium-ion (Li-ion) battery packs in electric forklifts. This SOP aims to mitigate risks including thermal runaway, electrical arcing, and chemical exposure while ensuring optimal battery performance, accurate State of Charge (SOC) reporting, and extended cycle life through disciplined connectivity, thermal scanning, and BMS data logging.

Scope

This standard applies to all counterbalanced electric forklifts equipped with lithium-ion battery packs operating within the facility. It covers the complete charge cycle: pre-charge visual and thermal inspection, charging connector hygiene, approved charger connection and parameter verification, active thermal and BMS monitoring during charging, post-charge SOC validation, and return-to-service testing. This procedure is mandatory for all maintenance technicians and authorized operators.

Safety Precautions
  • LOTODe-energize the forklift and isolate the battery pack via the disconnect switch before any inspection. Engage a personal Lockout/Tagout device (padlock, hasp, and tag) to prevent unintended reactivation during service.
  • PPEWear Class 0 insulating gloves (rated 1,000V), arc-rated face shield, safety glasses with side shields, and flame-resistant clothing. Remove all conductive jewelry (watches, rings, necklaces) prior to handling live connectors.
  • VENTEnsure charging area is well-ventilated per NFPA 70E guidelines. Although Li-ion batteries do not emit hydrogen under normal charging, any concurrent lead-acid charging in the bay requires positive airflow.
  • TEMPDo not charge a battery pack with a surface temperature above 45°C (113°F). Allow the pack to cool down in a designated safe zone. A thermal scan must be performed on all high-voltage connections before initiating the charge.
  • FIREA Class D fire extinguisher (e.g., Lith-Ex or dry powder) must be within 10 metres of the charging station. Never use water on a Li-ion battery fire. Review the facility's Emergency Response Plan for battery thermal events.
Required Tools & Materials
  • Insulated combination wrench set (metric 8–19 mm) — CAT III rated
  • Digital Multimeter (DMM) with CAT III / 1000 V rating and temperature probe
  • Thermal imaging camera (minimum 160×120 resolution) or calibrated IR thermometer
  • Battery Management System (BMS) diagnostic interface / laptop with OEM software
  • Approved contact cleaner (non-flammable, non-conductive residue) and lint-free wipes
  • Lockout/Tagout kit: padlock, hasp, and durable danger tag
  • Anti-static wrist strap with proper earth bond
  • Class D fire extinguisher (verified charged and within inspection date)

Procedure: Step-by-Step
1 Pre-Charge Inspection: Perform a thorough visual inspection of all accessible battery cables, chassis connectors, and the charger unit. Record the current State of Charge (SOC) and any active fault codes from the BMS display. Inspect electrolyte levels only if the Li-ion pack is a serviceable type (refer to manufacturer manual). Verify that the charging area is clean, dry, and free of combustible materials.
2 LOTO & Isolation: Park the forklift squarely in the designated charging zone and apply wheel chocks front and rear. Turn the key switch to OFF and remove the key. Open the battery disconnect switch to isolate the high-voltage DC bus. Apply your personal LOTO device (padlock + hasp) and fill out the danger tag.
3 Connector Cleaning & Inspection: Open the charger and battery connector dust covers. Visually inspect pin/socket faces for corrosion, pitting, melting, or debris. Spray approved contact cleaner onto a lint-free wipe and clean all contact surfaces. Allow 30 seconds for complete evaporation. Verify the connector locking mechanism fully engages and is free of mechanical damage.
4 Charger Coupling: Mate the charger output cable to the battery charging inlet. Push firmly until the locking collar snaps closed. Route the cable through any provided strain-relief hooks or cable management arms to prevent mechanical pull-out during the charging cycle.
5 Charging Initiation & Parameter Check: Set the charger output parameters to exactly match the Li-ion battery manufacturer's specifications (e.g., CC/CV profile, voltage limits, and maximum current). Initiate the charge sequence. Immediately monitor the BMS interface for any fault codes, voltage sag, or cell imbalance warnings. The charging bay must stay attended for the first 10 minutes.
6 Active Thermal Monitoring: During charging, use a thermal imaging camera to scan all high-current connections: battery terminals, charger output posts, and cable splices. Flag and record any connection exceeding 60°C or where the delta-T between cells is greater than 5°C. If a hotspot is detected, immediately abort charge, safely disconnect, and report for corrective maintenance.
7 Post-Charge Verification: After the charge cycle terminates, record the final SOC, pack voltage, and maximum cell voltage delta from the BMS. Perform a visual and thermal check of the battery pack for any swelling, electrolyte leakage, or abnormal heat retention. Clear any transient fault codes from the BMS log.
8 Disconnection & Return to Service: Press STOP on the charger, disconnect the output cable, and close both protective covers. Remove LOTO device, close the battery disconnect switch, and reinstall the key. Perform a comprehensive function test: verify horn, forward/neutral/reverse, lift, tilt, and auxiliary hydraulics. If all tests pass, return the forklift to active service. Log the completed PM in the CMMS.
