Purpose

To ensure optimal cut quality, prevent preventable downtime, and maximize consumable life by standardizing the inspection and replacement cycle of torch consumables (electrodes, nozzles, shields, swirl rings).

Scope

Applies to all Hypertherm and equivalent plasma cutting systems (e.g., Powermax 45/85/105) used in the fabrication department. This SOP is mandatory for all operators and maintenance technicians.

Safety Precautions
  • LOTOPerform Lockout/Tagout on the plasma power supply and depressurize the compressed air/gas line. Verify zero energy state before proceeding.
  • PPEWear welding helmet (shade 5), heavy leather welding gloves, flame-resistant long-sleeve shirt, and safety glasses with side shields.
  • HOTAllow torch head to cool for a minimum of 5 minutes after operation to prevent severe burns.
  • HAZUsed electrodes contain trace amounts of thorium/hafnium. Handle according to SDS and dispose of in designated hazardous waste container.

  • Lint-free wipes & 99% Isopropyl alcohol
  • Magnifying inspection glass (5x-10x magnification)

Procedure: Step-by-Step
1 Lockout/Tagout and Depressurize. Initiate LOTO on the plasma power supply and shut off the compressed air/gas supply at the source. Open the torch trigger to vent any residual pressure. Verify 0 psi on the regulator gauge.
2 Cool Down and Remove Retaining Cap. Allow the torch head to cool below 40°C (104°F). Use the correct torch spanner to remove the retaining cap. Visually inspect the cap threads for galling or damage. Clean if necessary.
3 Inspect Electrode. Extract the electrode. Examine the hafnium/copper insert under magnification. If the pit depth exceeds 1.5 mm, or if there are any cracks or spalling, replace the electrode immediately with a new torque-to-yield electrode.
4 Inspect Nozzle. Remove the nozzle. Inspect the orifice for ovality (wear) or spatter blockages. A blown-out nozzle (elongated hole) indicates immediate replacement. Check the inner seat for erosion.
5 Inspect Swirl Ring and Shield. Check the swirl ring for any broken, missing, or plugged gas-distribution slots. Clean gently with alcohol. Inspect the shield cap for excessive spatter buildup; chip or replace as needed.
6 Clean and Reassemble. Wipe all mating surfaces (torch head, electrode, nozzle) with a lint-free wipe and isopropyl alcohol. Install the swirl ring, new electrode (torque to 25-30 in-lbs per manufacturer spec), new nozzle, and shield/retaining cap. Hand tighten, then seat firmly with the spanner—do not overtighten.
7 Re-energize and Perform Test Cut. Remove LOTO tags, restore air/gas supply, and power on the system. Set to recommended amperage and gas pressure. Perform a test arc on a scrap piece. Inspect cut angle, dross levels, and listen for arc instability. Record findings in the ServiceGrid PM log.
