Purpose

To provide a standardized, safe, repeatable process for watering and recharging the lead-acid batteries on electric pallet jacks. Adherence to this protocol minimizes the risk of battery damage, acid burns, hydrogen gas explosions, and equipment downtime. Proper watering and charging cycles significantly extend battery service life and ensure consistent performance throughout the work shift.

Scope

This SOP applies to all electric pallet jacks in the facility that use flooded lead-acid batteries. It covers the required personal protective equipment (PPE), necessary tools, lockout/tagout procedures, step-by-step watering and charging sequence, and post-charge documentation. It does not cover sealed AGM, gel, or lithium-ion types, nor does it address battery replacement or disposal.

Safety Precautions
  • LOTOAlways disconnect the pallet jack from power, remove the key, and apply a personal lockout/tagout (LOTO) device before beginning any watering or maintenance. Verify zero energy with a voltmeter.
  • PPEWear acid-resistant gloves, safety glasses with side shields, a face shield when pouring, a rubber apron, and steel-toed boots. Do not wear jewelry or loose clothing that could contact terminals.
  • VENTCharge and water the battery only in a well-ventilated area. Hydrogen and oxygen gasses are explosive. Keep sparks, flames, and smoking materials at least 10 feet away. No open flames.
  • ACIDElectrolyte is dilute sulfuric acid (approximately 35% H₂SO₄). If skin or clothing contact occurs, flush immediately with copious water and neutralize with baking soda solution. Report all exposure incidents.
  • DOLLYUse only distilled or deionized water. Do not use tap water — it contains minerals that permanently damage cell performance. Never add water to a hot battery; let it cool for at least one hour after charging.

  • Lockout/tagout kit (padlock, hasp, tag)
  • Clean shop towels or lint-free rags
  • Baking soda (for acid spill neutralization)
  • Voltmeter or multimeter (for end-voltage verification)
  • Hydrometer (optional, for specific gravity check)

Procedure: Step-by-Step
1 Perform lockout/tagout — disconnect the pallet jack from its power source (unplug the battery harness). Remove the key from the ignition. Attach your personal padlock and hasp, and apply a tag indicating “DO NOT OPERATE — Battery Maintenance in Progress.”
2 Don full PPE: put on safety glasses, a face shield, acid-resistant gloves, rubber apron, and steel-toed boots. Ensure no exposed skin on arms or legs.
3 Position the pallet jack in the designated battery service area. Make sure the area is well-ventilated (adequate air exchange or forced ventilation active). The charger should be connected to a dedicated power outlet with GFCI protection.
4 Remove the battery compartment cover or access panel. Set it aside in a clean location. Inspect battery terminals and case for damage, corrosion, or cracks. If damage is found, stop and escalate to the supervisor.
5 Gently remove the vent caps from each cell (six cells for a 12V battery, three for 6V). Place caps on a clean towel. Do not set them on the floor or on dusty surfaces.
6 Check electrolyte level in each cell. The liquid should cover the plates by approximately ¼ inch (6 mm). If levels are low, proceed with watering. If levels are too high (above the filler neck), use a clean turkey baster to remove excess.
7 Using the watering gun or funnel, carefully add distilled water to each cell until the electrolyte reaches ¼ inch above the plates. Do not overfill — the water will expand during charging. Clean any spills immediately with a baking soda/water paste.
8 Replace all vent caps securely. Wipe down the top of the battery with a clean, damp cloth to remove any electrolyte residue. Use a solution of 1 part baking soda to 4 parts water to neutralize acid splashes.
9 Connect the battery charger: attach the red (positive) clamp first to the positive battery terminal, then the black (negative) clamp to the negative terminal. Ensure good metal-to-metal contact. Set the charger to the correct voltage and charge profile (e.g., “Flooded Lead Acid”). Do not set a boost or equalize charge unless specified.
10 Start the charge cycle. Note the start time. Monitor the first 10 minutes for abnormal gassing (excessive bubbling), overheating (battery case above 125°F / 52°C), or sparks. If any occur, stop charging immediately and investigate.
11 Record end-of-charge voltage using a voltmeter. The voltage should be at least 2.1–2.15 V per cell after the charger completes. For a 12V battery, target 12.6–12.8 V after a full charge. Record the values in the battery maintenance log.
12 Disconnect the charger: remove the black clamp first, then the red clamp. Replace the battery compartment cover. Remove LOTO device (your padlock and tag). Restore power to the pallet jack and perform a brief operational check (drive forward/backward 5 feet, test lift/ lower).
13 Complete the PM log entry: date, technician name, battery serial number, pre-charge voltage, post-charge voltage, distilled water volume added (if any), and any anomalies observed. Forward log to supervisor for signature.
