Purpose

The purpose of this PM log is to establish a uniform procedure for equalization charging and manual distilled water replenishment of flooded lead-acid (FLA) traction batteries used in Class I, II, and III industrial lift trucks. Performing equalization as per manufacturer intervals prevents irreversible lead sulfate crystal buildup (sulfation) and corrects electrolyte stratification caused by shallow discharge cycles. Strict adherence to this protocol maintains specific gravity within the 1.275–1.300 range, minimizes internal resistance, and prevents thermal runaway during high-DOD cycles.

Scope

This procedure applies to all flooded lead-acid motive power batteries in the facility warehouse and shipping fleets, including 24V / 36V / 48V / 80V configurations with capacities ranging from 170 Ah to 1,200 Ah. It covers pre-charge inspection, equalization charge setup, post-charge specific gravity readings, and manual single-point or central watering system maintenance. It excludes VRLA (AGM/Gel) batteries, Li-Ion power systems, and automotive starting batteries.

Safety Precautions
  • LOTODe-energize the battery charger and disconnect the battery from the lift truck using lockout/tagout (LOTO) per CSA Z460 before any watering or terminal cleaning task.
  • PPEWear Class V rubber insulating gloves, indirect-vented chemical splash goggles, a rubber acid-resistant apron, and PVC over-boots. NO METAL JEWELRY.
  • H₂SHydrogen gas ventilation must be active; keep all ignition sources (sparks, flames, smoking, static discharge) a minimum of 3 meters (10 feet) from the charging area at all times.
  • SPILLNeutralize any electrolyte spill immediately using a 1.0 kg/m³ sodium bicarbonate (baking soda) solution. Never add water to acid; always neutralize the spill.
Required Tools & Materials
  • Digital refractometer or calibrated temperature-compensating hydrometer (range 1.100–1.350)
  • Deionized / distilled water (conductivity < 10 µS/cm)
  • Single-point watering gun with automatic shut-off valve
  • Battery equalization charger (programmable, constant current / constant voltage CC/CV)
  • Digital multimeter (CAT III, DC accuracy ±0.5%)
  • Infrared thermometer (non-contact, emissivity ~0.95)
  • Terminal cleaning brush and corrosion inhibitor spray
  • PPE (Class V gloves, chemical goggles, acid apron)
  • Spill containment kit and neutralizing agent (NaHCO₃)

Procedure: Step-by-Step
1 Pre-Charge Inspection & PPE: Confirm ventilation is live (H₂ sensor < 1% LEL). Visually inspect battery case for cracks, bulges, or hot spots (>55°C). Measure open-circuit voltage (OCV); record baseline. Don full Class V PPE.
2 Terminal Cleaning & Connection: Disconnect battery from truck. Clean terminals with brass brush. Apply corrosion inhibitor. Attach equalization charger leads (red to +, black to -). Verify zero-resistance connection.
3 Equalization Charge Configuration: Set charger to "Equalization" mode. Charge at 2.5V to 2.7V per cell for flooded acid. Set termination current to C/20 or auto-temp sense cutoff. Allow gassing to become uniform across all cells.
4 Post-Charge Rest Period: Allow the battery to rest a minimum of 1 hour after charge termination. This allows electrolyte to absorb evolved gas and stabilize specific gravity readings.
5 Specific Gravity Measurement & Temperature Correction: Using a refractometer, sample each cell. Correct specific gravity using: SG_Corrected = SG_Reading + 0.0004 * (T_Cell - 26.7°C). Delta between cells must be < 0.015 SG.
6 Watering with Deionized Water: Using single-point watering gun, fill each cell to 1/8" below the bottom of the vent well. NEVER water before equalization (causes boil-over). Use ONLY deionized water.
7 Post-Watering Finishing Charge: If water was added, perform a 15-minute finishing charge at standard float voltage to mix the electrolyte and prevent freeze-damage stratification.
8 Logging & Documentation: Record final corrected specific gravity per cell, final voltage, internal resistance, and battery temperature on the PM log or CMMS. Flag battery for replacement if SG delta > 0.030.
