Purpose

The purpose of this SOP is to standardize the dressing of spot welder electrode tips and the verification of tip alignment. Properly dressed and aligned electrodes produce consistent nugget geometry, reduce expulsion defects, and extend tip service life. This procedure also ensures that the welder is returned to a safe, calibrated state before production resumes.

Scope

This SOP applies to all pedestal and robotic spot welding stations in the facility using copper-chromium electrodes with dome or flat face profiles. It covers electrode removal, cleaning, dressing, reinstallation, alignment verification, and post-service weld qualification. It does not cover electrode cap replacement or shank reconditioning beyond light cleaning.

Safety Precautions
  • LOTOIsolate and lock out primary electrical power to the welder before any hands-on work. Verify zero energy with a voltmeter at the electrode holders.
  • BURNAllow electrodes to cool for at least 5 minutes after the last weld. Surface temperatures can exceed 200°C immediately after operation.
  • PPEWear safety glasses with side shields, heat-resistant welding gloves, and hearing protection when using pneumatic dressers. Do not wear loose clothing or jewellery near rotating equipment.
  • CRUSHNever place hands or tools between the electrode tips during alignment checks. Use a calibration gauge or a non-conductive spacer.
  • CHEMUse only approved cleaning solvents (isopropyl alcohol or acetone) in well-ventilated areas. Follow SDS guidelines for safe handling and disposal.
Required Tools & Materials
  • Lockout/tagout kit (padlock, hasp, tag)

  • Torque wrench (rated 20–70 N·m)
  • Socket or box-end wrench (per tip collet size)
  • Manual or pneumatic tip dresser with replaceable cutter blades
  • Tip alignment gauge (concentricity fixture or custom feeler gauge)
  • Wire brush (stainless steel, fine bristle)
  • Cleaning solvent (isopropyl alcohol ≥99%)
  • Silicone-free lint-free cloth
  • Personal protective equipment (safety glasses, welding gloves, hearing protection)
  • Scrap metal coupons (same material and thickness as production parts)

Procedure: Step-by-Step
1 Prepare the welder. Apply lockout/tagout per facility LOTO procedure. Use a voltmeter to confirm zero potential between the electrode holders. Allow electrodes to cool below 50°C (touch-safe).
2 Inspect tip condition. Visually examine both upper and lower tips for pitting, mushrooming, copper transfer, or cracking. Measure tip face diameter with callipers. If diameter exceeds manufacturer maximum, tip must be replaced — do not proceed with dressing.
3 Remove tips. Using the appropriate wrench, loosen the collet retaining nut. Unscrew the tip by hand. If seized, apply penetrating oil and allow 5 minutes. Do not use excessive force.
4 Clean shank and collet. Wipe the shank taper and internal threads with solvent and a wire brush. Remove all oxide, copper dust, and oil residue. Dry with a silicone-free cloth. Inspect shank for galling or cracks.
5 Dress the new or existing tip. Place the tip into the dresser collet. Actuate the dresser (manual: turn handle for 3–5 full revolutions; pneumatic: depress trigger for 3–5 seconds). Repeat until the face shows a uniform, clean surface with no pits. Remove the dressed tip and wipe lightly with solvent.
6 Install and torque tips. Thread the cleaned, dressed tip onto the shank by hand until snug. Using a torque wrench, tighten to manufacturer specification (typically 35–50 N·m). Record the torque value in the PM log.
7 Verify tip alignment. Lower the electrode with the foot switch or robot teach pendant at reduced air pressure (50% of normal). Insert the alignment gauge between the tips. The gauge should pass without binding. If misaligned, adjust the electrode holder support screws or shim the base — do not bend the shank.
8 Perform a test weld. Remove LOTO and restore normal weld settings. Weld three test coupons at production parameters. Visually inspect nugget size (target: 5.0–6.5 mm diameter for 1.5 mm sheet). Chisel test one coupon to confirm nugget integrity. Adjust weld time or current if needed. Log all readings.
