Cabinet Door Flatness Measurement With Feeler Gauge

Ensure every cabinet door meets flatness tolerance before assembly or finishing. This procedure uses a precision straightedge and feeler gauge set to measure diagonal and centerline deviation, with clear pass/fail criteria and digital sign-off via ShopDocs.

Purpose

To verify that cabinet doors are within acceptable flatness limits before assembly, finishing, or installation. Out-of-flat doors cause binding in frames, visible gaps at mitre joints, and inconsistent reveals — leading to rework, field callbacks, and compromised aesthetics. This procedure provides a repeatable, documented measurement method using shop-standard tools.

Scope

This SOP applies to all cabinet doors produced in the millwork shop — including hinged, slab, inset, and laminated doors — manufactured from MDF, plywood, solid wood, or composite core materials. It covers initial inspection, measurement technique, tolerance limits, and documentation. It does not cover door edge flatness, twist checking, or installation tolerances at the job site.

Safety Precautions
  • PPEWear safety glasses and cut-resistant gloves at all times when handling raw doors. Raised grain, splinters, and sharp mitre corners can cause hand injuries.
  • LOTOEnsure all CNC routers, edgebanders, and sanding stations are locked out before moving doors from production to the inspection area. Use the shop's energy-isolation procedure.
  • LIFTUse a two-person lift or vacuum hoist for doors wider than 24″ or heavier than 35 lbs. Overhead doors during transfer must be supported to prevent toppling.
  • EDGEInspect all door edges for exposed fasteners, sharp laminate edges, or delamination before handling. Flag any hazards and wear leather-palm gloves when handling.
Required Tools & Materials
  • Precision feeler gauge set (0.001″ increments, range 0.001″–0.125″)
  • Flat reference surface or granite surface plate (minimum 24″ × 36″)
  • Precision-ground straightedge (48″ or longer, certified straight to ±0.002″)
  • Digital caliper (0.001″ resolution, for confirmation measurements)
  • Non-permanent marking pencil (white or yellow for dark surfaces)
  • Clean lint-free cloth (microfibre recommended)
  • Inspection log sheet or digital tablet with ShopDocs open to the Flatness Inspection template
  • Red and green adhesive tags (for fail/pass identification)

Procedure: Step-by-Step
1 Prepare the inspection station. Wipe the granite surface plate or reference table with a clean lint-free cloth. Place the cabinet door face-up on the plate, ensuring the entire panel is flat against the surface with no overhang exceeding 2″. Allow the door to acclimate to shop conditions for at least 15 minutes if it was recently pressed or finished.
2 Perform a visual inspection. Examine the door face under raking light (LED work light at a 15° angle). Mark any areas with visible cupping, bowed rails, or raised grain using the non-permanent pencil. Photograph defects if using ShopDocs — attach the image directly to the inspection record.
3 Position the straightedge diagonally. Place the straightedge across the door face from the top-left corner to the bottom-right corner. Hold it steady with light pressure — do not force it flat. Identify the widest gap between the straightedge and the door surface.
4 Measure the gap with the feeler gauge. Starting with the thickest blade, slide the feeler gauge into the gap at the deepest point. Step down in blade thickness until you find the blade that fits with gentle drag — it should slide in but not rattle. Record the measurement in thousandths of an inch on the inspection log.
5 Mark out-of-tolerance locations. If the measured gap exceeds 0.015″ (for doors under 36″ wide) or 0.020″ (for doors 36″–60″), draw a small circle around the location with the marking pencil. Note the edge distances (e.g., “4″ from left, 12″ from bottom”) on the log.
6 Repeat on the opposite diagonal. Rotate the straightedge to span from top-right to bottom-left. Measure the deepest gap again. Then take three measurements along the vertical centerline — at 25%, 50%, and 75% of the door height. Record all values.
7 Compare against flatness tolerance limits. The maximum allowable total deviation (concave or convex) is 0.015″ for doors up to 36″ wide, and 0.020″ for doors 36″–60″ wide. For doors wider than 60″, consult the engineering spec — typical limit is 0.025″. Any single measurement exceeding the limit constitutes a failure.
8 Document and tag the door. Open ShopDocs on the tablet. Navigate to the Flatness Inspection template, fill in the door part number, operator name, and all measurement readings. Attach any defect photos. Select Pass or Fail — if Pass, apply a green tag to the top rail. If Fail, apply a red tag and route to the rework station. The ShopDocs record is time-stamped and serves as your quality log.
