Inventory Accuracy

Inventory accuracy is the degree to which the system record in ERP/WMS/MES matches physical stock on hand. It is usually expressed as a percentage of counted items that agree with the record, often calculated as counted units ÷ units on record × 100. Accuracy also depends on SKU identity, lot/serial control, unit of measure, location/bin, and status such as blocked, quarantined, released, or expired.

On the shop floor, inventory accuracy determines whether the line can trust ERP/WMS/MES signals for raw material issue, kitting, backflush, WIP moves, and replenishment. A mislocated coil, resin, fastener, or subassembly causes missed picks, false shortages, and wrong lot consumption. Scan-driven receiving, disciplined location transactions, governed statuses, and cycle counting keep each receipt, consumption, transfer, and adjustment posted at the right time to the right record. In raw material tracking, accuracy supports FEFO/FIFO, lot traceability, and expiry control; without it, quarantined, expired, or allocated stock may be released. In warehousing, the metric supports fulfillment, financial reporting, and demand planning because planners assume the book balance equals usable physical balance. Inventory accuracy therefore controls quantity, identity, place, time, and status—a record is accurate only when all relevant dimensions match physical state.

Common Pitfalls & Failures
  • ⚠️False availability: ERP shows stock available, but the material is mislocated or already consumed, stopping the line for an emergency pick. This occurs when receipts, moves, or backflushes are posted late and location integrity breaks down.
  • ⚠️Receiving and put-away failure: cartons are received at the dock but remain in staging or are misbinned without a transaction, so the system shows inventory while operators cannot find it. This creates phantom stock and repeated search time.
  • ⚠️Lot/status contamination: usable and non-usable stock are mixed because quarantine, blocked, expired, or wrong-lot material is not segregated in the system and on the floor. Production may consume the wrong lot, and traceability for recall or quality containment becomes unreliable.

In many warehouse contexts, yes; both refer to alignment between book records and physical stock, although some sources use broader definitions that include location, UoM, lot, and status integrity.

What is a stronger metric than simple unit-count accuracy?

A more technical approach is variance-based accuracy or mean absolute error, because it captures the magnitude of discrepancies rather than only whether a record is correct or incorrect.

Why can 98% inventory accuracy still cause production problems?
