Purpose

To remove accumulated dust, coolant residue, and micro‑swarf from limit switch surfaces that can cause intermittent contact failure or false triggers. After cleaning, each switch is mechanically actuated and electrically verified to restore reliable machine homing and over‑travel protection, preventing costly spindle/router collisions.

Scope

This procedure applies to all three axes (X, Y, Z) of CNC routers under scheduled PM, including both mechanical plunger switches and photoelectric proximity switches. It does not cover linear encoder scale cleaning or motor brake adjustment. Perform quarterly (every 250 operating hours) or after any crash event involving limit switch actuation.

Safety Precautions
  • LOTOLockout/tagout main disconnect per facility procedure. Wait 5 minutes for servo drive capacitors to bleed down below 50 VDC.
  • PPEWear safety glasses and cut‑resistant gloves when removing covers. Use antistatic wrist strap if handling switch connectors.
  • FLAMIsopropyl alcohol is flammable. Keep away from sparks or active control cabinets. Allow 2 minutes evaporation before power‑on.
  • MECHNever insert tools into moving actuator paths. Manually move axes only with machine power off and axis brakes released per manual.

  • Small flathead screwdriver (for cover clips and wire connector release)
  • Digital multimeter (continuity mode, 0.5 A max)
  • OEM machine manual (switch locations and wiring diagram)

Procedure: Step-by-Step
1 Lockout/Tagout. Turn off main disconnect switch, verify zero energy with appropriate meter (phase indicator), attach personal lock and tag. Wait 5 minutes for DC bus discharge.
2 Remove access covers. Using screwdriver, release cover clips or screws guarding the limit switch housings on each axis. Keep fasteners organized in a magnetic tray.
3 Locate and inspect switches. Identify each switch type (mechanical plunger, roller lever, or photoelectric). Note any visible mechanical damage, bent actuator arms, or loose mounting screws. Document condition on PM log.
4 Dry debris removal. Use compressed air in short bursts (≤30 psi) from a safe distance (≥50 mm) to dislodge dust, chips, and coolant crust from switch housing and actuator. Wear safety glasses.
5 Wipe with IPA. Dampen lint‑free wipe with isopropyl alcohol. Gently clean the switch plunger shaft, lens (if optical), and mounting bracket. For optical switches, use a foam swab on the emitter/receiver window. Allow alcohol to evaporate fully.
6 Mechanical actuation test. Manually depress each plunger or actuate lever with finger. Confirm smooth, full travel and free return. A gritty or sticking switch must be replaced. For photoelectric, ensure target flag moves cleanly through beam.
7 Continuity check. Set multimeter to continuity (Ω). Disconnect switch wire connector from controller. Probe common (COM) and normally open (NO) terminals. Actuate switch – meter should beep. Verify normally closed (NC) design if applicable. Reconnect firmly.
8 Reassemble and power on. Replace all covers and fasteners. Torque to OEM spec. Remove lockout/tagout. Restore main power. Reset any alarm conditions via the controller.
9 Axis jog and homing verification. In manual mode, jog each axis individually toward its home switch. Confirm homing routine completes correctly (axis stops and reverses to home position). Trigger each over‑travel switch manually (use a soft limit or software override) – the axis should decelerate and stop.
10 Documentation. Record completion date, any replaced switches, and meter readings in the PM log. Flag any intermittent or non‑repeatable switch behavior for further diagnosis.
