Purpose

To define a safe, repeatable, and technically sound procedure for replacing the Diesel Exhaust Fluid (DEF) dosing valve and inline filter assembly. Adherence to this standard restores optimal NOx reduction efficiency, prevents downstream injector fouling, protects the SCR catalyst from thermal damage, and ensures compliance with Tier 4 Final / Stage V emissions regulations. This procedure also minimizes DEF consumption and prevents costly DPF clogging due to improper dosing.

Scope

Applies to all industrial maintenance technicians and mechanics certified to work on Selective Catalytic Reduction (SCR) aftertreatment systems. This document primarily addresses common, OEM-agnostic best practices for inline DEF dosing units (e.g., Cummins EcoFit, Bosch Denox, Volvo, Detroit). Variations in coolant routing, electrical pin-outs, and mounting orientations between OEMs are noted at the step level where applicable. This procedure does not cover complete DEF pump assembly replacement, only the dosing valve and associated inline filter.

Safety Precautions
  • LOTOZero Energy State verification is mandatory. Lock out the DEF system 24V/12V supply. If the system uses an air-assisted pump, isolate and bleed the compressed air line. Do not rely solely on the key switch.
  • PPEWear splash-proof safety glasses and nitrile gloves. DEF fluid (32.5% urea) is mildly corrosive and can cause skin and eye irritation. It also damages painted surfaces; wipe up spills immediately with water.
  • THERMALSevere burn hazard. SCR systems and exhaust components reach operating temperatures exceeding 250°C during active regeneration. Allow the system to cool to ambient temperature (below 40°C surface temp) before beginning work.
  • CONTAMAbsolute contamination control. Do not introduce DEF from a dirty container. Do not allow DEF to freeze in an open circuit. Immediately cap all open fittings and hoses with manufacturer-approved plugs to prevent particulate ingress into the SCR system.
  • ELECTThe dosing valve solenoid operates on low-voltage (12/24V) but carries high current. Never hot-plug the harness connector. Always ensure the battery disconnect is OFF before connecting or disconnecting the module to prevent ECM damage.
Required Tools & Materials
  • Replacement DEF dosing valve assembly (verify OEM part number against engine serial number).
  • DEF inline filter (10-micron absolute, ISO 22241 compliant).
  • DEF fluid (ISO 22241, fresh stock – never use DEF that has been frozen or stored outside of spec).
  • New copper sealing gasket (always replace – do not reuse).
  • Digital multimeter (DMM) with a 20-ohm minimum resolution for solenoid resistance check.
  • OEM-compatible diagnostic scan tool (required for DEF system prime and active regen verification).
  • Soft-jawed pliers (for pinching coolant lines if servicing a liquid-cooled valve).
  • Torque wrench (Nm scale).
  • DEF-safe tubing cutter and fuel line quick-connect disassembly tools (if required by OEM).
  • Dielectric grease, penetrating oil, clean shop towels, and DEF-compatible rags.

Procedure: Step-by-Step
1 System Isolation and Depressurization (LOTO): Shut down the engine and turn the battery disconnect switch to OFF. Apply LOTO tags to the 24V/12V supply circuit. If air-assisted, isolate the compressed air supply. Wait for the DPF/SCR system to cool below 40°C surface temp. Activate the purge cycle via scan tool if accessible, otherwise carefully loosen the DEF supply fitting at the pump to relieve residual pressure. Refer to OEM manual for specific purge procedure.
2 Electrical Disconnection and Resistance Check: Disconnect the dosing valve harness connector. Using a DMM set to resistance (ohms), measure across the valve solenoid pins. The acceptable range is typically 4.5 – 5.5 ohms at 20°C. Record the reading in your PM log. If the measurement is outside of spec (open or short), the valve is confirmed faulty and must be replaced.
3 Coolant Line Pinch-Off (If Applicable): If the dosing valve is coolant-cooled, use soft-jawed pliers to pinch off the supply and return coolant lines to minimize fluid loss. Disconnect and cap the lines immediately to prevent contamination. Clean any coolant residue from the valve body.
4 DEF Filter Replacement: Locate the inline DEF filter head. Unscrew the filter housing (or cartridge) and dispose of the residual DEF fluid properly. Remove the old filter element and clean the housing mating surface. Lubricate the new o-ring with clean DEF fluid. Install the new element and torque the housing to 25 Nm (or OEM specified value).
5 Dosing Valve Removal: Remove the mounting bolts (usually two M8 flanged bolts). If corrosion is present, apply penetrating oil and wait 5 minutes. Gently twist and pull the valve straight out of the exhaust aftertreatment system boss. Inspect the injector tip for deposits (honeycomb, ash). If heavily fouled, the dosing valve or injector nozzle may also require replacement.
6 Dosing Valve Installation: Always install a new copper sealing gasket onto the dosing valve. Apply a thin film of DEF fluid to the o-ring. Insert the new valve into the boss evenly to avoid shearing the o-ring. Tighten mounting bolts in a crisscross pattern to OEM spec (typically 12 Nm). Reconnect coolant lines and tighten to spec.
7 Electrical Reconnection and System Prime: Reconnect the harness connector and apply dielectric grease to the pins. Turn the battery disconnect ON and cycle the key ON (engine OFF). Using a scan tool, command the DEF system prime cycle. This will run the pump and open the dosing valve to purge air from the system. Observe the filter housing vent screw; tighten it once a steady stream of DEF (free of air bubbles) is observed.
8 Leak Test and Active Regen Verification: Inspect all fittings (coolant, DEF, electrical) for signs of leakage. Start the engine and monitor the SCR system for normal dosing operation. Perform an active regeneration via the scan tool to verify that the system reaches target temperature and that NOx sensors are reading accurately. Clear any fault codes related to the dosing system. A successful regen confirms proper operation. Record the final odometer/engine hours and standard readings in the equipment log.
