Purpose

The purpose of this SOP is to establish a standardized, repeatable process for welding and tensioning vertical bandsaw blades. Proper blade welding ensures joint integrity and avoids catastrophic blade breakage at high operating speeds. Correct tensioning maximizes blade life, cut accuracy, and operator safety.

Scope

This SOP applies to all vertical bandsaw machines in the facility (manual and CNC) that utilize flash‑butt or TIG blade welders. It covers blades from ½″ to 2″ in width with weld ratings up to 12,000 N. Excluded are horizontal bandsaws and slit‑coil blade joining. All maintenance personnel and setup operators must follow this procedure.

Safety Precautions
  • LOTOLockout/tagout machine main disconnect before opening blade guard or releasing tension. Verify zero energy with a meter.
  • PPEWear ANSI Z87+ impact-rated safety glasses, cut-resistant gloves (ANSI A4+), and hearing protection. Use a full‑face arc shield during welding.
  • BURNWelded blade ends can exceed 400 °C. Allow to air cool to <80 °C before handling. Use insulated tongs.
  • TENSIONNever stand in line with blade path during tensioning. A blade under 350 N/mm² can snap violently. Use proper tension gauge—never over‑tension.

  • Lockout/tagout kit (padlock, hasp, tag)

Procedure: Step-by-Step
1 Perform lockout/tagout on the bandsaw main disconnect and verify zero energy state using a contact voltage tester.
2 Release blade tension via the tension release valve or manual screw. Remove old blade from upper and lower wheels. Coil the blade and dispose per scrap metal procedure.
3 Select new blade of correct length, width, and tooth pitch. Cut both ends square (±0.5°) using a cut-off wheel. Deburr edges with a file and clean with solvent.
4 Set welder parameters per blade manufacturer specs (flash current, upset force, annealing time). Clamp blade ends in welder jaws, aligning the back edge flush.
5 Initiate weld cycle. Monitor flash pattern; ensure full upset without burn-back. Allow weld to cool slightly (10 seconds), then move to annealer station.
6 Anneal the weld zone per blade type (typically 5–8 seconds at low current, ~80 A). Let air cool until joint temperature drops below 150 °C (colour darkens).
7 Grind the weld bead flush on both sides using a fine abrasive wheel. Check with feeler gauge for step < 0.05 mm. Finish with 400‑grit emery cloth until mirror‑smooth.
8 Install blade on upper and lower wheels, ensuring teeth point in the correct cutting direction (teeth face towards work feed). Engage tension mechanism hand‑tight.
9 Apply initial tension—approximately 25% of the final value (e.g., 80 N/mm²). Rotate wheels by hand 3–4 revolutions to settle the blade on the tire crowns.
10 Adjust tracking using the upper wheel tilt bolts until the blade runs centered on both wheel crowns (±0.5 mm deviation). Re‑tighten lock nuts.
11 Apply final tension per manufacturer spec (commonly 250–350 N/mm² for 1″ bi‑metal blades). Verify with a dial tension gauge placed mid‑span; adjust the screw as needed.
12 Close and latch blade guard doors. Remove lockout. Power up machine. Run at low speed (200–400 SFPM) for 30 seconds, listening for chatter or rubbing. Inspect weld visually. If OK, ramp to operating speed and perform a test cut on a scrap piece of steel (1″ round bar). Measure cut squareness and blade drift; if acceptable, return machine to production.
