Purpose

To establish a repeatable, safe procedure for inspecting, adjusting, and lubricating the lift chains of sit‑down counterbalance forklifts. Proper chain maintenance prevents mast binding, uneven lifting, chain breakage, and unplanned downtime, while extending the service life of mast components and reducing the risk of load drop.

Scope

This procedure applies to all internal‑combustion and electric sit‑down counterbalance forklifts with twin roller lift chains. Typical models include Toyota 8FGCU, Yale GLP050, Hyster H50FT, Cat GP35K, and equivalent. This SOP covers both the left and right hand chains. It does not apply to high‑mast reach trucks or side‑loaders refer to manufacturer-specific manuals for those classes.

Safety Precautions
  • LOTOLockout/tagout the forklift – remove key, tag the steering wheel, and ensure no one else can operate the vehicle during maintenance.
  • CHOCKSPlace wheel chocks on both sides of the drive and steer tires; the forks must be fully lowered to the floor.
  • PPEWear ANSI‑rated impact safety glasses, cut‑resistant gloves, and steel‑toed boots. Use a bump cap when working near the overhead guard.
  • HOTAllow the engine/exhaust and hydraulic system to cool below 40 °C before contacting chain components to avoid burns.
Required Tools & Materials
  • Combination wrench set (metric 10–24 mm and SAE 3/8″–1″)
  • Torque wrench (capable of 40–60 ft‑lb)
  • Chain tension gauge or steel ruler (300 mm / 12″)
  • Chain lubricant (SAE 30 gear oil, lithium‑based grease, or manufacturer‑specified chain lube)
  • Lint‑free rags
  • Owner/operator service manual for your specific model
  • Lockout/tagout kit and wheel chocks

Procedure: Step-by-Step
1 Park, lockout, and chock. Position the forklift on a level concrete surface. Lower the carriage fully (forks on ground). Set parking brake, switch engine off, remove key, and apply lockout/tagout device. Place wheel chocks on all four wheel bases.
2 Inspect the lift chains. Visually examine both chains from top to bottom. Look for cracked, broken, or stretched links, severe corrosion, pitting, or bent side plates. If any damage is found, do not adjust – replace the chain per manufacturer procedure.
3 Measure current chain slack. Apply a light upward force (approximately 50 N) to the slack side of the chain at the midpoint between the lower sheave and the upper anchor. Using a ruler or tension gauge, measure the vertical deflection. Acceptable range: 1–1.5% of chain span length (typically 10–15 mm on a 1 m span). Refer to the service manual for exact specs.
4 Adjust tension. Loosen the lock nut on the chain anchor or adjustment bolt (located at the top of the mast). Turn the adjusting nut clockwise to increase tension, counter‑clockwise to decrease. Tighten or loosen until the deflection is within specification. Re‑measure after each adjustment to avoid over‑tensioning (which accelerates chain wear). Torque the lock nut to the manufacturer’s specification (commonly 45 ft‑lb).
5 Lubricate the chains. With the carriage still down, apply chain lubricant to the entire length of both chains. Focus on the pin/roller interfaces and articulating surfaces. Wipe off any excess with a clean rag to reduce dirt accumulation. Raise the mast two full cycles to distribute lubricant fully.
6 Final verification. Lower the mast completely. Re‑measure chain slack one more time to confirm it did not change during lubrication. Operate the mast up and down, listening for grinding, popping, or uneven movement. Verify both chain sides lift equally (within 3 mm).
7 Document the PM. Record the date, technician name, chain slack measurement (mm), lubrication used, and any observations (e.g., signs of wear) in the forklift’s daily log or CMMS. Attach a “Maintenance Completed” tag to the steering wheel.
