Purpose

Hydraulic hose failures are a leading cause of forklift downtime and safety incidents. This SOP establishes a consistent procedure for periodic visual inspection, pressure testing, and replacement of hydraulic hoses to prevent catastrophic rupture, fluid leaks, and loss of mast control. Adherence to this schedule extends hose life and reduces unplanned repairs.

Scope

This procedure applies to all sit‑down counterbalance forklifts in the facility, regardless of fuel type (LPG, diesel, electric). It covers all hydraulic hoses in the mast, tilt, and auxiliary circuits. Operators performing daily pre‑shift checks should escalate any hydraulic anomalies to a qualified technician for inspection per this SOP. Scheduled replacement intervals are based on manufacturer recommendations (typically 2,000 operating hours or 12 months, whichever comes first) and any visible signs of wear.

Safety Precautions
  • LOTOComplete lockout/tagout of the forklift before any inspection or maintenance. Remove key, shut off engine, and apply personal lock and tag to the ignition or battery disconnect.
  • PPEWear safety glasses, nitrile gloves (hydraulic fluid irritant), and steel‑toed boots. Use cut‑resistant sleeves when handling hose assemblies near chafing points.
  • LOADNever inspect or replace hoses with the mast elevated or under load. Lower forks fully to the floor and relieve hydraulic pressure as described in step 2.
  • FLUIDHydraulic fluid can be hot and under pressure. Allow the system to cool for at least 15 minutes after shutdown before opening any connection. Use a catch pan to contain spills.
  • FIREKeep a class B fire extinguisher nearby. Hydraulic fluid is combustible if sprayed onto hot engine components.

  • Replacement hydraulic hoses (factory spec – size, length, fitting type)

  • Hydraulic fluid per OEM specification (e.g., ISO 46 or 68)
  • Lockout/tagout kit (padlock, tag, hasp)
  • Clean catch pan (at least 5‑litre capacity)
  • Shop rags and absorbent pads
  • Personal protective equipment (safety glasses, nitrile gloves, cut‑resistant sleeves)
  • Coloured tags and marker for identifying failed hoses
  • Service manual for torque values and routing diagrams

Procedure: Step-by-Step
1 Lockout/Tagout. Park the forklift on a level surface, lower forks to floor, engage parking brake, shut off engine, remove key. Apply personal lock and tag to the ignition switch or battery disconnect. Verify isolation by trying to start the engine.
2 Relieve hydraulic pressure. With the engine off, cycle the mast tilt and lift controls in all directions (up/down, forward/backward) until no movement occurs. This vents residual pressure in the system.
3 Inspect all hydraulic hoses. Visually examine every hose in the mast, tilt cylinder, and power steering circuit. Look for: leaks at fittings, abrasions, bulges, flat spots, exposed reinforcement layers, cracks, and discolouration from heat or oil degradation. Use a bright light and mirror to see hidden areas.
4 Mark failed or due hoses. Use coloured tags to identify any hose that shows damage or has reached its scheduled replacement interval (based on meter hours or months). Record the hose location and condition on the inspection report.
5 Remove the hose. Place a catch pan under the fittings. Using two wrenches (one on the fitting, one on the hose end), loosen the connection. Do not twist the hose – hold the fixed fitting stationary. Allow trapped fluid to drain into the pan. Cap open ports immediately.
6 Install new hose. Verify the replacement hose matches the original in length, diameter, fitting type, and pressure rating. Route the new hose following the exact path of the old one – avoid sharp bends, twists, or contact with moving parts. Tighten fittings by hand, then torque to the value specified in the service manual.
7 Refill hydraulic fluid. Check the reservoir level and add the correct grade of hydraulic fluid to the full mark. Start the engine and cycle the mast and tilt controls through full range several times to purge air. Recheck fluid level and top up as needed.
8 Test under operating pressure. With the engine running, raise and lower the forks and tilt the mast to full travel. Inspect every fitting and hose surface for leaks – tighten if necessary. Verify smooth operation with no unusual noise or hesitation.
9 Record and close out. Document the inspection findings, hose replacements, fluid added, and meter hours in the maintenance log or CMMS. Remove lockout/tagout and return the forklift to service.
