Purpose

This procedure establishes the standard method for checking and adjusting wire drive tension and maintaining the liner in a MIG welding system. Proper tension prevents wire bird-nesting, slipping, and erratic arc performance, reducing downtime and rework. Routine liner maintenance ensures consistent wire feed and prolongs the life of consumables.

Scope

This SOP applies to all MIG welding machines using solid or flux-cored wire with a standard wire feed system, including bench and floor-mounted units from Miller, Lincoln Electric, ESAB, and similar manufacturers. It covers tension adjustment, liner cleaning, and contact tip inspection. Does not cover push-pull or spool gun systems.

Safety Precautions
  • LOTOLockout/tagout the welding power source and wire feeder before performing any maintenance. Verify zero energy state.
  • PPEWear safety glasses with side shields at all times. Use welding gloves when handling hot contact tips or nozzle. Wear flame‑resistant clothing.
  • ARCEnsure welding area is clear of flammable materials. Never perform maintenance while the machine is under load.

Procedure: Step-by-Step
1 Disconnect power: Perform lockout/tagout on the welding power source and wire feeder. Confirm zero voltage with a meter.
2 Remove the wire spool. Feed out any damaged or kinked wire from the drive rolls and liner. Cut off and discard.
3 Remove the nozzle and contact tip. Blow out the liner with compressed air directed from the torch end. If buildup persists, use a liner cleaning brush.
4 Inspect drive rolls for wear, grooves, or debris. Replace if the surface is worn or the groove no longer matches the wire diameter.
5 Adjust tension: Use a tension gauge, or manually feed wire against a solid object (e.g., a steel block). Turn the tension knob until the wire stops slipping; typically 2–3 additional turns beyond the slip point.
6 Reassemble: Install a new contact tip (if needed) and the nozzle. Rethread the wire through the inlet guide, drive rolls, and liner.
7 Test feed without power: Press the gun trigger and observe wire feed. Ensure smooth, continuous advancement with no bird‑nesting or hesitation.
8 Final check: Perform a weld test on scrap material. Verify stable arc, consistent wire burn‑off, and no porosity. Record the tension setting on the PM log.
