Purpose

Worn fluid tips and air caps destroy atomization efficiency. A 0.002" increase in fluid nozzle orifice diameter shifts flow rate by 12–18%, causing inconsistent fan width, solvent entrapment, and film-build variation. This procedure establishes a repeatable go/no-go gauging process to catch wear before it triggers a reject batch or line shutdown. Passing this inspection weekly reduces coating defect rates by an average of 23% in high-volume finishing cells.

Scope

Applies to all conventional air-atomized spray guns (HVLP, LVLP, RP, and Trans-Tech) used in automotive refinishing, industrial wood coating, and aerospace primer application. Covers fluid tip, air cap, and fluid needle inspection only. Does not cover pump packings, fluid hose integrity, or electrostatic bell calibration — those are separate PM work orders in ServiceGrid. Responsibility lies with the Booth Technician or Line Maintenance Lead.

Safety Precautions
  • LOTOLockout/tagout the paint circulation pump and booth make-up air unit. Verify 0 PSI at the gun inlet by triggering into a grounded waste pot. Isolate and tag out the fluid supply line.
  • PPESolvent-resistant nitrile gloves (e.g., Ansell Alphatec 58-530), indirect-vent chemical splash goggles, and a properly fitted NIOSH-approved organic vapour respirator (cartridge type OV/AG).
  • CHEMAll cleaning solvents (MEK, acetone, xylene, or proprietary gun cleaner) must be used in grounded, bonded containers. No smoking or open flames within 15 m of the cleaning station. Dispose of solvent-laden wipes in a listed hazardous waste container.
Required Tools & Materials
  • Fluid tip go/no-go wear gauge (manufacturer-specific geometry — consult OEM drawing)
  • Digital outside micrometer, 0–25 mm range, 0.001 mm resolution (Mitutoyo 293-340 or equivalent)
  • Borescope or 10x illuminated magnifier with reticle (Grainger 5TVP7 or similar)
  • Manufacturer-specific wrench set: air cap ring, fluid nozzle, packing nut
  • Ultrasonic cleaner with compatible gun-cleaning solution (45 °C, 5-min cycle)
  • Lint-free engineered wipes (Kimtech Jumbo or ESD-safe)
  • Nylon brush set — non-marring (tip-cleaning brush 0.5–3.0 mm)
  • Calibration fluid (viscosity matched to the production coating)

Procedure: Step-by-Step
1 Lockout, tagout & depressurize: Lock out the paint circulation pump at the motor disconnect. Tag out the booth HVAC make-up unit. Insert lock-out hasp with personal padlock. Trigger the spray gun into a grounded waste pot — confirm zero fluid flow. Remove fluid supply hose and cap the gun inlet fitting with a ¼" NPT plug.
2 Disassemble & precision clean: Using OEM wrenches, remove air cap ring, air cap, fluid nozzle, and needle assembly. Place all metal components into the ultrasonic cleaner basket with approved solvent (MEK or acetone). Run a 5-minute cycle at 45 °C. After cycle, rinse with clean solvent and blow dry with filtered shop air (max 30 PSI). Lay out on a lint-free wipe in a clean tray.
3 Visual & tactile wear inspection: Examine the fluid nozzle orifice and seat under 10x magnification. Look for radial scoring, erosion rings, or edge rounding. Inspect the air cap cross-draft holes — any hole that appears elliptical or has a burr on the exit edge means cap replacement. Draw a clean cotton swab across the needle taper surface; if the swab snags, a burr is present. Record observations in the ServiceGrid work order log.
4 Go/no-go gauging & micrometer verification: Insert the go end of the fluid tip gauge into the orifice — it must pass freely without binding. Insert the no-go end — it must not enter more than 1 mm. If either condition fails, tag the tip for replacement. Measure the needle taper outer diameter at 3 points (tip, mid, 10 mm from tip) using the digital micrometer. Compare to OEM drawing specifications (typical included angle 1.5°–3°). Any single deviation of 0.015 mm or more from nominal requires needle replacement. Attach readings to the PM record.
5 Reassembly, leak test & atomization air check: Reinstall needle, fluid nozzle, and air cap. Torque fluid nozzle to 8–10 N·m (per OEM). Reconnect fluid supply. Pressurize system to 40 PSI — trigger the gun into a clean pail and observe for drips or spitting from the tip. Adjust atomization air to 30 PSI and spray a test card 6" from the gun. Verify symmetrical fan pattern (no heavy centre or tailing edges). Document pass/fail outcome, sign the PM log digitally in ServiceGrid, and close the work order.
