Purpose

This procedure defines a consistent, safe method for converting existing warehouse lighting fixtures to LED technology and simultaneously cleaning all optical surfaces. LED retrofits reduce energy consumption by 40–60%, eliminate frequent lamp replacements, and improve light quality. Cleaning removes accumulated dust, grease, and yellowing that reduce output by up to 30%. Together these actions lower operating costs and improve visibility in rack aisles, loading docks, and staging areas.

Scope

Applies to all indoor warehouse luminaires designed for linear fluorescent tubes, compact fluorescent lamps (CFLs), or high‑intensity discharge (HID) lamps. Covers direct‑wire LED tube retrofits and Type A/B plug‑and‑play conversions. Includes cleaning of fixture housings, reflectors, diffusers, and lenses. Does not cover complete fixture replacement, emergency egress lighting, or hazardous‑location rated fixtures (Class I/II/III). All work must be performed by qualified electrical personnel.

Safety Precautions
  • LOTOLock out and tag out the branch circuit feeding the fixture. Verify zero voltage with a multimeter before any contact with wiring or lamp holders.
  • PPEWear insulated gloves (rated for 500 V minimum), safety glasses with side shields, and a hard hat where overhead work is performed. Use a hard‑hat chin strap when on a ladder or lift.
  • FALLUse a stable ladder (ANSI A14.2 rated) or an aerial lift with fall arrest harness when working above 1.8 m (6 ft). Maintain three points of contact at all times.
  • HZOld fluorescent lamps contain mercury vapour and ballasts may contain PCBs. Handle broken lamps according to facility hazmat procedure. Dispose of all removed components in compliance with local environmental regulations.
  • FIREDo not operate the fixture without the protective lens installed. Ensure all electrical connections are made inside a UL‑listed junction box. Use only Wago or listed wire connectors rated for fixture‑ampacity.

  • Ladder (fibreglass, rated up to 150 kg) or scissor lift
  • Microfiber cloths (lint‑free)
  • Mild detergent (pH neutral) and distilled water in spray bottle
  • Personal protective equipment: insulated gloves, safety glasses, hard hat

Procedure: Step-by-Step
1 Lockout/Tagout (LOTO). Identify the correct breaker on the lighting panel. Turn it OFF, apply lockout hasp, padlock, and tag. Press the test button on any nearby fixture to confirm power is dead. Using a multimeter, verify zero voltage across the fixture’s line and neutral terminals.
2 Remove existing lamps. Twist or pull old lamps from holders per manufacturer instructions. Place them in a designated waste container (fluorescent tubes are hazardous). Remove any diffusers or lenses and set aside for cleaning.
3 Bypass or remove ballast (if required). For Type B (direct‑wire) LED tubes, disconnect and remove the ballast. For Type A (plug‑and‑play) leave ballast in place. Cut and cap exposed wires with wire nuts or Wago connectors. Follow the retrofit kit’s wiring diagram exactly. If re‑using existing lamp holders, ensure they are rated for the LED lamp’s pin spacing.
4 Install LED retrofit lamp/panel. Insert the new LED tube or panel into the socket. Ensure proper orientation (some tubes are polarised). Snap any end‑caps or clips supplied with the kit. Push the diffuser or lens back into place.
5 Clean fixture housing, reflector, and lens. Using a microfiber cloth dampened with a mild detergent solution (2 mL detergent per 1 L water), gently wipe all interior and exterior surfaces. For heavy grease build‑up on reflectors, use isopropyl alcohol (≥70%) sparingly. Dry thoroughly with a clean, dry microfiber cloth to prevent streaks or water spots.
6 Restore power and verify operation. Remove LOTO devices and re‑energise the circuit. Turn on the fixture and visually inspect for even illumination, flickering, or unusual noise. Measure voltage and current at the fixture to ensure they are within the LED driver rating (typically between 90% and 110% of rated input). Record the installation date, lamp wattage, and CCT on the maintenance tag.
7 Dispose of old components. Place old fluorescent lamps in a sealed, labelled container for recycling. Ballasts containing PCB must be bagged and sent to a hazardous waste facility. Document disposal per facility procedure (manifests, E‑waste receipts).
