Purpose

To establish a repeatable, safe process for calibrating the garnet feed rate and replacing the mixing tube / nozzle assembly on abrasive waterjet cutting machines. Accurate feed rate calibration directly impacts cut edge quality, kerf width consistency, and nozzle service life. This SOP reduces abrasive waste, prevents catastrophic nozzle failure, and ensures operator safety during maintenance.

Scope

This procedure applies to all abrasive waterjet cutting systems in the facility that use garnet as the cutting medium, operating at pressures between 55,000 and 90,000 psi. It covers the calibration of the garnet metering valve / feed disc assembly and the replacement of the mixing tube (nozzle) and guard. This SOP does not cover high-pressure pump maintenance or CNC control calibration.

Safety Precautions
  • LOTOLockout/tagout the waterjet system at the main electrical disconnect and verify zero energy on the high-pressure pump gauge before any disassembly. Pressurized water at 60,000 psi can penetrate skin — fatal injury risk.
  • PPEWear safety glasses with side shields, hearing protection (noise levels exceed 85 dBA during cutting), cut-resistant gloves rated at least ANSI A4, and an N95 dust mask when handling garnet. Garnet dust contains respirable crystalline silica.
  • HOTAllow the mixing tube to cool for 5 minutes after operation. Nozzle temperatures can exceed 150 °F during cutting. Use heat-resistant gloves if handling immediately after a cut cycle.
  • DUSTH20Do not allow garnet to contact water or humid air — clumping causes feed jams and inconsistent kerf. Store garnet in a sealed climate-controlled container below 40% relative humidity.
Required Tools & Materials
  • Garnet feed rate calibration kit (digital gram scale, 0.1 g resolution, and a catch container)
  • Torque wrench, 0–30 in-lb range with 1/4" drive
  • Mixing tube / nozzle replacement kit (OEM-specified ceramic or tungsten carbide bore)
  • Garnet abrasive, 80 mesh, fresh and dry
  • HEPA vacuum cleaner with crevice tool
  • Shop air blowgun with OSHA-compliant safety nozzle (max 30 psi)
  • Stopwatch or phone timer
  • Calibration log sheet or digital maintenance form
  • Personal protective equipment: safety glasses, hearing protection, cut-resistant gloves, N95 dust mask, heat-resistant gloves

Procedure: Step-by-Step
1 Lockout/tagout the system. Isolate the high-pressure pump at the main electrical disconnect. Open the bleed valve and verify the pressure gauge reads 0 psi. Attach your personal LOTO padlock and tag. Do not proceed until zero energy is confirmed.
2 Don PPE. Put on safety glasses, hearing protection, cut-resistant gloves, and N95 dust mask. If the machine was running within the last 10 minutes, also wear heat-resistant gloves.
3 Remove the existing mixing tube / nozzle assembly. Using the correct wrench, loosen and remove the nozzle retaining nut. Extract the mixing tube. Inspect the bore — if the diameter has increased by more than 0.005" from original (measure with pin gauge), discard and replace.
4 Clean the mounting surface. Use shop air at ≤30 psi and a HEPA vacuum to remove all garnet dust and debris from the mixing tube seat and threads. Ensure no abrasive particles remain inside the cutting head.
5 Install the new mixing tube / nozzle assembly. Seat the new tube into the head. Thread the retaining nut by hand until snug. Torque to manufacturer specification (typically 15–20 in-lb). Do not exceed 22 in-lb — overtightening cracks the ceramic bore.
6 Fill the garnet hopper. Confirm the hopper is clean and dry. Fill with fresh 80-mesh garnet. Close and latch the lid. Open the shutoff valve to the metering disc.
7 Perform the 60-second feed rate calibration. Place the catch container on the gram scale and zero it. Start the stopwatch and open the garnet feed valve simultaneously. After exactly 60 seconds, close the valve. Record the mass displayed on the scale.
8 Compare to target. The target feed rate for standard 60,000 psi operation with 80-mesh garnet is 1.0 lb/min ±5% (0.95–1.05 lb/min). If the measured value falls outside this range, adjust the metering valve or replace the metering disc. Repeat step 7 until in range.
9 Reconnect and test. Close all access panels. Remove LOTO tags and restore power. Run a 2-minute test cut on 1/2" mild steel at standard traverse speed. Inspect the edge: a straight, consistent kerf with minimal striation indicates correct feed rate.
10 Document the calibration. Record the date, measured feed rate (lb/min), mixing tube serial number, operator name, and any adjustments made in the maintenance log. Flag the next calibration due date at 40 hours of cut time.
