Purpose

The purpose of this SOP is to provide a repeatable, measurable standard for inspecting the dimensional stability of exterior doors. By systematically verifying width, height, squareness, and flatness against defined tolerances, the shop prevents installation failures, ensures compliance with warranty requirements, and reduces material waste from out-of-spec units reaching the job site.

Scope

This procedure applies to all exterior door slabs (solid core, stave core, and flush) and fully assembled pre-hung units processed through the millwork department. It covers initial incoming inspection, post-machining checks (sizing, beveling), and final quality assurance sign-off before finishing or shipping. All shop personnel performing these tests must be certified on this SOP.

Safety Precautions
  • LOTOLockout/Tagout: Ensure all power tools (saws, edgebanders, planers) are completely isolated from energy sources before setting up measuring jigs or performing manual adjustments to the door slab.
  • PPECut-Resistant Gloves & Safety Glasses: Mandatory when handling raw door slabs to prevent laceration from sharp edges and ocular injury from splinters or airborne dust during measurement setups.
  • MHMaterial Handling: Use mechanical assists (lift tables, panel carts) or team-lift protocols for doors exceeding 80 lbs to prevent musculoskeletal injury. Keep hands clear of pinch points when moving slabs.

  • Combination Square (12") with machined straight edge
  • Digital Caliper (6", 0.001" resolution)
  • Feeler Gauge Set (metric/standard, 0.0015" to 0.125")
  • Flat Surface / Calibration Table (6ft x 3ft, verified to 0.005" flatness)

Procedure: Step-by-Step
1 Pre-Measurement Preparation: Acclimate the door slab in the shop environment for a minimum of 24 hours prior to testing. Record the ambient temperature (°C) and relative humidity (%) on the ShopDocs form. Ensure the door is resting vertically on its bottom edge or horizontally on a flat surface, fully supported to prevent sagging.
2 Width Measurement: Using a certified tape measure, measure the door width at the top rail (1" from top), lock rail (center), and bottom rail (1" from bottom). Keep the tape parallel to the door face. Record all three measurements. Acceptable tolerance for all points: ± 1/16" from the specified nominal width on the work order.
3 Height Measurement: Measure the height along both the hinge stile edge and the lock stile edge. Record both values. Acceptable tolerance for both edges: ± 1/8" from the specified nominal height. A variance larger than 1/8" indicates a serious defect.
4 Squareness (Diagonal) Check: Measure diagonally from the top-left corner to the bottom-right corner, then from the top-right corner to the bottom-left corner. Calculate the absolute difference between the two diagonal measurements. Maximum allowable deviation: 1/8". A frame or slab exceeding this limit will bind during installation.
5 Flatness / Bow & Twist Check: Place the door horizontally on the verified flat surface. Using a feeler gauge set, measure the gap between the door face and the flat surface at all four corners and the geometric center. Record the maximum gap found. Maximum allowable gap: 1/16" for bow (warping along the face), 1/8" for twist (wind along the vertical axis).
6 Edge Geometry Verification: Using the 12" combination square, verify that both the hinge stile edge and the lock stile edge are perfectly square (90°) to the faces of the door. Visually sight down the length of each edge to check for "wind" (edge curvature). Record any deviations.
7 Documentation & Disposition: Enter all recorded dimensional data into the ShopDocs digital checklist. Based on the data against the tolerances, assign a disposition: Pass (ready for next operation), Rework (if deviation is repairable, e.g., minor planing), or Reject (exceeds repair limits). The inspector must initial and date the final record.
